Choosing the Right Packaging Tape for Your Cartons

Tape selection is one of those decisions most operations make once and never revisit. Whatever was on the procurement list when the warehouse opened keeps getting reordered, even when the freight profile has changed completely. The result is tape that doesn't suit the cartons, doesn't perform in the conditions, and either fails in transit or gets used in much greater quantities than necessary.

The tape choice has three components: adhesive type (acrylic, hot melt, or water-activated), backing material (PP, PVC, paper), and dimensions (width and thickness). Each combination suits specific applications, and the wrong combination produces seal failures that nobody connects back to the tape until they look closely.

The right tape for your operation might cost more per roll but less per carton, and that's the metric that matters.

Acrylic Tape: The Versatile Default

Acrylic adhesive is the most common tape type in Australian warehouses. It's clear, sticks well to most carton surfaces, performs across a wide temperature range, and resists UV exposure. For most general freight operations, acrylic is the right default.

The strength of acrylic is consistency. It applies cleanly at any temperature from cold storage to hot warehouse conditions, and it doesn't yellow or degrade in sunlight. For freight that might sit outdoors briefly or move through varied climates, acrylic holds up where other adhesives fail.

The weakness is initial tack. Acrylic has lower immediate stickiness than hot melt, which means freshly applied acrylic tape can lift slightly before it bonds fully. This usually isn't a problem with proper application pressure (which automated case sealers deliver consistently), but for hand application or high-throughput manual operations, it can produce inconsistent seals.

For most general warehouse operations, 48mm wide acrylic tape at 36 to 48 micron is the right standard. It's available everywhere, performs predictably, and works on any standard carton sealer.

Hot Melt Tape: For High-Speed Lines

Hot melt adhesive has the highest initial tack of the common tape types. It bonds immediately on contact and provides excellent adhesion across a range of carton surfaces. For high-speed automatic carton sealing, hot melt is often the better choice because the immediate bond eliminates the lift problem that acrylic can have.

The strength of hot melt is speed. Application is fast and the seal sets quickly, which suits operations running 30 plus cartons per minute through automatic sealers. The bond strength is also higher than acrylic at room temperature, which means fewer seal failures on heavy or aggressive freight.

The weakness is temperature sensitivity. Hot melt softens at high temperatures (above about 50C) and becomes brittle at low temperatures (below about 5C). For cold storage operations, hot melt isn't the right choice. For Australian summer warehouse conditions where temperatures can exceed 40C, hot melt can soften and the seals can creep.

For high-speed sealing operations in temperature-controlled warehouses, hot melt is the right answer. For everything else, the temperature sensitivity is a real consideration.

Water-Activated Tape: For Tamper Evidence and Heavy Freight

Water-activated tape (sometimes called gummed tape) uses a starch-based adhesive that activates when moistened. The application requires a dispenser that wets the tape before application; the bond forms as the moisture is absorbed by the carton.

The strength of water-activated tape is bond strength and tamper evidence. Once cured, the bond is so strong that the tape can't be removed without tearing the carton surface. This makes any tampering immediately visible. For high-value freight, export shipments, and any application where tamper evidence matters, water-activated is the right choice.

The other strength is performance on porous or recycled cartons. Water-activated tape bonds to the carton fibres rather than to the surface, which means it works on cartons that other tapes struggle with. For operations using high-recycled-content cartons, water-activated often produces better seals than pressure-sensitive tape.

The weakness is application speed and equipment cost. Water-activated dispensers are slower than pressure-sensitive sealers, and the equipment costs more upfront. For operations that genuinely need the tamper evidence, the cost is justified. For general freight, pressure-sensitive tape (acrylic or hot melt) is usually the better choice.

Width, Thickness, and the Specs That Matter

Standard tape widths are 48mm, 50mm, and 75mm. 48mm is the standard for most carton sealing; 75mm is used for heavier cartons or where additional seal strength is needed. Wider tape isn't always better; it costs more per metre and most cartons don't need it.

Tape thickness is measured in microns. Standard tape is 36 to 48 micron. Heavier-duty tape is 60 to 80 micron. The right thickness depends on the freight type. Light retail freight needs 36 micron; heavy export pallets justify 60 micron with reinforced backing.

Reinforced tape (with fibreglass or scrim backing) handles higher tension loads and resists tearing along the length of the tape. For heavy or oversized cartons, reinforced tape prevents the tape splitting during transit. The cost is roughly double standard tape but the performance difference on heavy freight is significant.

For most operations, the right standard is 48mm width, 48 micron thickness, acrylic adhesive on PP backing. Adjust upward for heavier or more aggressive freight; specify water-activated or hot melt for specific applications that need them.

Tape Cost Per Carton vs Cost Per Roll

The right way to compare tape options is cost per carton sealed, not cost per roll. A premium tape that costs 30% more per roll but seals reliably first time can be cheaper per carton than a budget tape that needs double application or causes resealing.

Run the numbers. Take the roll cost, divide by the metres per roll, and multiply by the typical tape length per carton (usually 600 to 900mm depending on carton size and seal pattern). Add the cost of any failures (cartons that need resealing, freight claims from seal failure). The total is your real cost per carton.

For most operations doing this analysis for the first time, the result surprises them. The cheaper tape often costs more per carton because of the rework and failure rates. The right tape for your operation is the one that minimises total cost per carton, not cost per roll.

The other factor is operator productivity. Tape that's hard to apply (poor release from the dispenser, inconsistent edge cut) slows the operator and adds time per carton.
